Looks like I am getting close to needing a complete exhaust system. The old pancake mufflers, shrouds, risers and pipes are in good shape but the top of the risers have a welde flange on them. The new IA I am thinking of using for annuals and such said he would not pass them as they originally came out with flanges and a loose flange.
Any ideas? New systems are pretty spendy. Would anyone have a complete system that could be approved for the C-145?

You might be able to send the pancakes out for repair & get them yellowtagged. Most exhaust places don't want anything to do with the pancakes,though,WagAero ("Aero Fabricators") is the only outfit I know of that does. They list "repair" (not overhaul) in their catalog,for $400 a side.
I checked into replacing my pancakes with new Hanlon-Wilsons several years ago. An exhaust outfit in W. Virginia sold a complete set-up for about $1400. I think they only do radial exhausts now,but you could call around. I think I'd check the salvage outfits for replacements. I bought a pancake muffler in very good shape a couple years ago from Surprise Valley in California for $125.

Muffler rebuild

I just went through the same thing with my O-360 conversion here in Minnesota. There is a company in the Twin Cities (I'll get the info and post it later for you) that originally only repaired mufflers. I understand that now they also make new mufflers for the popular installations. They do rebuild everything I believe. My rebuild cost $375 for the muffler and up to $145 for each riser (if you need them completely rebuilt). They do a terrific job, put the whole thing in a jig when they fit everything back together (I'd recommend sending the risers too), and when you get it back, it bolts right on.
They take about 5 working days to do the work, so plan ahead if you are going to do it in conjunction with your annual.
