New Glare shield

I need to build up a new glare shield from scratch. Any hints on material to use as the stiffener or backing for the foam. What I took out appeared to be some sort paperboard covered with foam. It had a rod stapled to it to give it a curve that kinda matched the shape needed. The whole thing was covered with vinyl which was stapled to the paper board.

Any good advice available???

I would use some thin soft aluminum. Easily formed,yet sturdy--you could even mount a light-weight GPS to it if need be. I think that would be ideal,to mount a GPS atop the center of the glare shield,as long as a windshield-mount compass isn't in the way (like mine is).

Maybe some of that plastic sign material that looks like corrugated cardboard?

There was no glare shield orginally, so what you are "rebuilding" is someone's custom interior. Avoid plastics. They deform with heat, gass-off and ruin/craze the windshield, and emit dangerous cyanide in an electrical fire.
Use dead-soft aluminum (also known as 2024-0) or known as (SO) available from Aircraft Spruce. You could even get a local sheet-metal shop to put a nice roll or "bead" on it's edge to give a nice finished edge to it. Then cover it with whatever approved fabric or leather you wish with foam-backing if you want the padded look.
